Can't get headlights to come up when we pull the light switch, but will come up when we use the bypass and will come up if we disconnect control valve upper hose. We pull off the hose and headlights will come up, put hose on and headlights will go down. If we pull hose off & put finger on it there is vacuum....when we turn headlights on the vacuum goes away. Any ideas????

The way those lights OPEN is by removing vacuum from the small white stripe hose going to the relay valve. There is 2 ways to do this: One is by pulling out the headlight switch and the second is by pulling down the override switch. If the lights open by using the pull down switch, and by removing the hose from the relay valve, but don't work when you pull out the headlight switch, then you need a new headlight switch.

Flip the switch over (or better yet remove it completely) and you'll see it's a hybrid of electrical & vac/mechanical components. The switch rod not only executes make/break functions for the electrical side of the switch but it opens/closes vac relay lines and opposite the electrical terminals on the switch, there are vac nipples with under-dash vac hoses connected....
The early Shark cars had these vac hoses secured to the HL switch with fibre reinforced strapping tape to thwart inadvertant disconnection. This isn't all that difficult of an 'opps' feat considering you have to remove and re-install the main instrument cluster in 'stages' (covered by the Chassis Service Manual) since the main wiring harness slides under a retaining clip between the speedo and tach. You wouldn't be the first fella to suffer from a disconnected vac hose line at the HL switch due to inadvertent assy error (right hand vs. left hand during cluster installation)!- Top

thanks Jack .. sound like a fun weekend ... let me ask an other stupid question .. could there be a connection between the fact that the head light buckets only work using the by pass switch and so does the windshield wiper cover .. it too only works using the by pass switch OR am I just unlucky that it is two different problems- Top

Sounds like you really need to buy and read one of the Shark vacuum system trouble shooting booklets (C-Central, Mid-America, Dr. Rebuild) to understand the big picture of what's what.
Other than the fact vac enters the cockpit on a single hose line through the firewall from the second, smaller, nipple on the in-line check valve, the two systems (headlight control and wiper door control) are separate. From what I'm hearing, you've been 'Bubba-ized' in this area. Time to crack out your copy of the AIM along with the a vac troubleshooting guide and verify individual vac lines under the dash are routed properly and their interconnect components (HL Switch, Wiper Door Relay, Override Switches) are functioning properly....- Top

You can access the headlight switch by removing the top dash pad. Its easier than removing the drivers side lower dash pad. Besides, you will need to remove the top to fix your second problem, the bad wiper relay that is preventing the wiper door from opening with the wiper switch. I don't know that this part is reproduced, but you may get lucky and be able to remove it and take it apart for cleaning.
