    58-61 door panel metal

    How have you guys successfully cut out the hole for the window crank in new 58-61 door panel metal? I have many ideas, and am hesitant to use any of them, for fear of damaging a piece that has not come cheaply. How have you done that?

    Have you mounted the metal on the door yet?

      After mounting the metal on the door panel, I cut the hole out with a hole saw. I use one slightly smaller than the one specified in the AIM. I think the AIM says 1-3/8", but 1" or 1-1/8" is plenty big. Check the size in the AIM and then back off a size or two. The spring needs to have a metal lip to ride on that is smaller in diameter than the hole in the cardboard so it will push the metal out flush with the crank handle. The hole should be concentric with the hole in the cardboard, but the regulator shaft may not be exactly centered in the hole. The crank flange should be enough larger than the hole that that it will still cover the hole.

        Yes--figured that was the only way I knew for sure exactly where to locate the hole.

          The hole saw didn't tear the metal or leave an indentation that extended beyond the flange of the crank handle and the plastic liner? Thanks for the input!

            The hole saw didn't cause any problems. I set the door panels on a wood block for support and cut from the back side. Use some of your old metal to make a couple of practice cuts.

              Mike,
              The trick to not tearing the metal is to drill it from the rear on a solid block of wood. very light pressure and fairly high speed will keep it from grabbing the metal.

                What I used is a punch out tool the electricians use to punch a new hole in an electrical box. You drill a small pilot hole and then put the two haves of the tool, one on one side, and one on the other, and turn the bolt and it slowly punches a perfect hole in the door panel. Once you see the tool you will understand.
