Geoff,
Two thoughts:
First, have you tried removing the green knob unit altogether and then see if you have power? I have seen them malfunction. It's a cheap enough test. My friend's ZR-1 had a no-start occur several times until he removed the knob in its entirety and the problem went away.
Second, try the Battery MINDer. I have two and they work well. See link below.

Use a volt meter to check battery voltage. First through the disconnect and then around it. Sounds like you have a bad connection THROUGH it.
Battery tenders? Why bother? A good battery will stay up for months and months if it has a disconnect from the car.- Top

Those "green knob wonders" are notorious for creating electrical conductivity problems. I wouldn't even consider using one, especially on a side terminal battery. Side terminal batteries are very "sensitive" to "irregularities" in electrical connections.In Appreciation of John Hinckley- Top

Yup! On a side terminal battery it is ABSOLUTELY IMPERATIVE that the battery cable terminal contact surface make full and secure contact with the mating surface on the battery terminal. In other words, the battery current CANNOT be carried through the lug, alone. In this case, you have to ensure that full and complete contact is provided at the junction between the battery cable and the "disconnect switch" and also between the "disconnect switch" and the battery terminal. Hi Geoffrey. For what it's worth, I too have had NOTHING but trouble with the "green wheel" gizmos.
Several years ago, I bought several of the "Wirth-Co" knife switches. Have 'em on my 54, 63, and 69, but not on the 00.
The 69 has side terminals, the others are top posts, as you know.
The WirthCo's are available from JC Whitney in the correct configuration. They're also available through an ad in the Driveline from a fellow member.
They're easier to use too. I actually partially melted the plastic "inserts" on 2 of the green wheels, one on the 54, the other on the 63. Both are "hard starters" and require a LOT of cranking...a LOT of amps. Chuck1963 Corvette Conv. 327/360 NCRS Top Flight

I have the screw in disconnect switch but mounted it on top of my side terminal battery. I use a copper buse bar to move the switch to the top side. Its been there for four years and I have had no problems.
I have attempted to post a picture of the batery installation below.
