    Ed, The design leaves a space between them intentionally. Rushing air will still go up to the def vents. The space also allows removal of the pieces to prevent breakage, a common occurrence when the R & R'r takes things apart. The one below was like most. Very delicate. I use resin/mat to repair and sand smooth to recreate the flanges. I didn't have a photo of the final repair showing the result, but you can see a bit of it in the last photo.

    This is a non C60 system but principle and spacing between the def vent and box is the same. It's the way it was designed. IIRC John H has a better picture.

      Thank you very much for the explanation and taking the time to include pics to illustrate your comments. I thought for sure that there was some sort of part or some material missing between my duct and defroster vent. Judging (no pun untended) from your pics I would say I was very lucky, I removed my defroster vent as part of a radio & speaker repair. The duct was in perfect condition except for some dust and I was able to reinstall it in tact. Thanks again - your reply is a perfect example of why this forum is so great.

        Even though there is a gap between the two, there is still enough air coming through the duct. Just place a piece of paper over the speaker grill and defroster vent and turn the defroster on. You will see the air move the paper on all three speeds of the motor control.

          It's not sealed, by design. Standard Chevrolet design practice was to keep the upper defroster duct physically isolated from the heater/defroster box, so the vibration generated by the heater blower didn't get transferred to the defroster duct and then become amplified by the resonance of the fiberglass main instrument panel top surface. Connecting those two parts made a LOT of noise.

            When I get my operation check done at a judging event. I keep a piece of paper handy to show the judge she blows at different speeds

              +1, and some who try will always fail PV with all that noise.
